FWIW, I’ll share it once I’ve installed everything and am happy with the fit. I’ll say it’s strong enough - I am able to lift the whole fan (~7lbs) by just gripping the vanes you see at the “top” of the 2nd pic.

Trying to find my box of heavy duty latex gloves to make the initial cover.

Nice work. However, HD does sell 6" louver vents. I have one. Yours looks stronger.
One of the louvers on mine lost the tab on one side and fell off.

My venture in that direction was less than successful as building the frame was a lot easier than making a reasonably air tight cover for it,
6" is a lot easier than 10" or 12" to the outside but I would have a wander about a few stores measuring containers. Really terrific would be a 6" plastic jar with a 4" lid opening. I’m thinking perhaps a lifetime supply of giant dill pickles as a side benefit.
